from the photo your donut should be tighter to your cutter. That looks like about 3/8 in from the cutter edge. That can lift the router up and give you that difference , especially with the lower radiuses.

Oh no, the photo must not be showing it correctly, there is actually only about a 1/16" of clearance between the cutter and the inside edge of the donut.....in the front. You may be looking at what is showing at the back. The hole I made in the donut was a 1" (the only size forstner bit I had at the time) so when I attached it I shifted it back so the space would be minimal at the front of the cutter

I think I'll pull the donut off and space it it to about a 1/2" thick, that will probably fix it

John,
I made a new donut tonight, but I think I see something else that may cause me problems, if not what attributed to this present one.
I had a 1/2" poly cutting board so I cut it from that. It is 2" in diameter. The hole saw I had for the center is 1 1/4", too big I know for the bit which is 7/8" but what I did with the other donut, and with this one is just glue it on with the bit close to the front inside ring of the donut. The issue I see is that as you get away from the front and center area of the donut/bit combination, then the gap widens quickly. Could I have an issue if I'm routing and don't keep the side just about perfectly perpendicular to the front of the bit, that something could go askew? I'm having trouble visualizing.
I know as I rotate the body around into the bit, I need to stay square to it, but just wondering if I'm causing myself trouble.
I can always make another one, and just get a 1" spade bit and cut the right size inside hole.
What do you think? I'll put a few pics up later tonight of what I have now.

Here is the one I made tonight.
I am pretty sure now as I think about it that I need no more than a 1" hole for my 7/8" dia. bit.
This should be so simple to figure out...??? Now another issue has come up, the donut is so thick, that I can't seat the shank of the bit all the way into the collet...I have to pull it down about a 1/4" so I can drop the bit low enough through the donut.

So I just went out and cut another donut. This one is 2" outside dia. and the inside hole is 1 1/16", the closest bit I had. I will now have a 3/32" clearance between the bit and inside ledge of the donut. I'll center it so it is a consistent distance all the way around. This should be fine. I think I'll take the thickness of the donut down to 3/8" so I can chuck up more on the bit shaft.
I bet this one will work out fine....I hope I hope.

I was wrong on the hole size, it was 1 1/4", so the distance opened up fast as you go around the from the front of the cutter.
Now I have 1 1/16" which is making a big difference.

In my opinion the hole for the router bit should be exactly the same as the router bit. Therefore there is less riding on the top when you are doing the actual cutting. When I made mine I let the router bit cut the hole. Then I know it is exact!

Sylvan, that would be ideal wouldn't it. I tried a 7/8" hole and the bit is just a few thousands wider, but I could ream it out and try that too.
